When buying the lumber, you should select the planks with great care, making sure they are straight and without any visible flaws (cracks, knots, twists, decay). Investing in cedar or other weather resistant lumber is a good idea, as it will pay off on the long run. Use a spirit level to plumb and align the components, before inserting the galvanized screws, otherwise the project won’t have a symmetrical look. Building a rustic chair

Assembling the seat frame

The first step of the project is to build the frame of the seat. Cut the components from 2×4 lumber and lock them together with 2 1/2″ screws. You can use pocket holes or drill regular pilot holes. Make sure the corners are square and align the edges accurately.

Fitting the seat slats

Attach 2×4 slats to the frame. Place a piece of 1/2″ plywood between the slats, to create even gaps. Drill pilot holes and secure the slats to the frame using 2 1/2″ screws.

Attaching the legs

Build the legs for the chair from 4×4 lumber. Cut the top of the back legs at 45 degrees, as shown in the plans. Align everything with attention, drill pilot holes through the seat and insert 3 1/2″ screws into the legs.

Back legs detail

Make sure the back legs are placed 1 1/2″ outside the seat frame. Use a carpentry square to make sure the corners are right-angled. Leave no gaps between the components.

Fitting the armrest supports

Use 1×4 lumber to build the supports for the armrests. Use 1 5/8″ brad nails to lock the slats to the legs, as shown in the diagram.

Fitting the armrests

Build the armrests from 1×6 lumber. Cut the exposed corners in a decorative manner. Fit the armrests to the supports and lock the into place using 1 5/8″ brad nails.

Backrest supports

Attach 1×4 supports for the backrest to the legs. Make sure the supports are horizontal before inserting the 1 5/8″ screws.

Backrest slats

Build the backrest from 1×4 slats. Lay the slats on a level surface and mark the cut lines. Get the job done with a saw and smooth the edges with fine-grit sandpaper.

Fitting the backrest slats

Attach the slats to the support and place them equally-spaced. Drill pilot holes through the slats and secure them to the support slats with 1 5/8″ screws.

Fitting the post trims

Attach decorative trims to the top of the back legs, as shown in the diagram. Use 1×6 lumber to build the trims. Center the trims and lock them to the posts using brad nails.

Building a rustic chair

Once the country chair is assembled, you need to take care of the finishing touches.

Fill the holes with wood putty and let them dry out for a few hours. Smooth the surface with 100-200 grit sandpaper and remove the residues with a damp cloth. Apply a few coats of stain or paint to enhance the look of the rustic bench.
